Industrial AC motors rarely fail without warning. Changes in temperature, current, insulation condition, noise, or torque usually appear before a complete shutdown. Recognizing those signals early gives your maintenance team time to plan a controlled repair instead of reacting to an expensive production emergency.

1. The motor runs hotter than normal

Heat is one of the clearest indicators of winding stress. If the motor temperature rises under the same load and ambient conditions, inspect the cooling system, current balance, bearings, and winding condition before the insulation deteriorates further.

2. You notice a burnt varnish smell

A sharp electrical odor or darkened insulation can indicate that winding varnish has overheated. Continued operation may turn a repairable winding problem into a grounded or shorted stator.

3. Breakers trip or current becomes unbalanced

Repeated trips, phase-current imbalance, or unusually high amperage can point to shorted turns, weak insulation, supply problems, or mechanical overload. Electrical testing helps separate the motor fault from the driven equipment.

4. Insulation resistance is trending downward

A single megohmmeter reading is useful, but a downward trend is more valuable. Moisture, contamination, thermal aging, and insulation damage can all reduce resistance and increase the risk of failure to ground.

5. Testing reveals phase-to-phase or ground faults

Winding resistance, surge comparison, and insulation tests can identify faults that are not obvious during a visual inspection. A confirmed winding fault generally requires a properly engineered rewind.

6. Torque and efficiency have declined

If the motor struggles to reach speed, draws more current, or no longer carries its normal load, the winding may be damaged. Rotor condition, bearings, air gap, and the driven machine should also be checked.

7. The motor has needed repeated spot repairs

Temporary lead repairs or localized fixes can be appropriate in some cases, but repeated failures often signal widespread insulation aging. A complete rewind may provide a more reliable long-term result.

What a professional evaluation should include

A complete incoming inspection should document the motor condition and include winding resistance, insulation resistance, surge comparison where appropriate, core and rotor checks, bearing and shaft-fit inspection, and examination of the cooling system. The repair specification should be based on test results rather than guesswork.

Rewind or replace?

When the frame, core, shaft, and major mechanical components remain serviceable, a quality rewind can restore dependable performance and preserve a motor that matches the application. Planning the repair early also gives you more control over turnaround time, pickup, and installation.
