Servo systems depend on accurate feedback. The drive needs reliable position, speed, and commutation information to control the motor. When an encoder, resolver, cable, brake, bearing, or winding begins to fail, the resulting symptoms can look similar. Effective diagnosis means testing the complete feedback system instead of replacing parts at random.

Common symptoms of feedback problems

Typical signs include intermittent fault codes, hunting at standstill, inaccurate positioning, unexpected movement, failure to start, overheating, unusual noise, or a motor that runs correctly only after resetting the drive. Problems may appear only at a certain speed, temperature, or cable position.

What causes encoder and resolver faults?

Feedback devices can be damaged by contamination, impact, excessive heat, electrical noise, cable shielding problems, loose connectors, or bearing and shaft movement. Alignment is critical: a device that is mechanically offset may produce a signal but still cause poor commutation or positioning.

Check the cable and connector first

A damaged feedback cable can imitate a failed encoder. Inspect pins, strain relief, shielding, grounding, and cable routing. Oil, coolant, and repeated flexing can create intermittent open circuits that are difficult to find unless the cable is moved during testing.

Mechanical condition affects feedback accuracy

Worn bearings, shaft runout, a loose coupling, or endplay can move the feedback device out of position. Before calibrating or replacing an encoder, verify that the shaft and bearing system are stable and within tolerance.

A complete servo diagnostic process

A professional evaluation may include winding resistance, insulation testing, phase balance, feedback waveform analysis, encoder or resolver alignment, brake testing, bearing inspection, shaft measurements, and a controlled dynamic run test. Original feedback orientation and wiring should be documented before disassembly.

Why blind component replacement is risky

Installing a new encoder without correcting a cable, bearing, alignment, or winding problem may not clear the fault. It can also introduce a new calibration error. Test results should identify the failed component and verify the repair before the servo returns to the machine.

Information that helps the repair shop

Send the complete motor nameplate data, drive fault codes, machine symptoms, connector photos, and any recent maintenance history. If possible, include the matching feedback cable and brake details. This information shortens diagnosis and reduces avoidable delays.
